Thermal Mass Flow Equipment: Compressed Air Syste

Thermal Mass Flow Equipment for Compressed Air System Leak Detection and Auditing Tools

Quick Answer: A thermal mass flow meter measures compressed air mass flow directly and logs total flow for leak audits. Install an insertion model on the main header, record flow with production off, then compare it to known loads. This method quantifies leakage in Nm3/h and helps justify repairs. Send us your pipe size (DN), air pressure (bar), temperature (°C), and flow range (Nm3/h) for a specific quote.

Why compressed air leaks are hard to justify without a flow meter

Most plants in Southeast Asia and Australia run compressed air systems with 15 to 30 percent leakage. A food packaging plant in Malaysia ran a weekend audit last year and found 23 percent of compressed air was leaking across the plant. At 7 bar pressure, a small leak on a DN15 branch can waste 0.3 to 0.6 Nm3/h. This may look minor, but it runs 24 hours per day. At 0.11 USD per kWh and 8000 hours per year, the cost of several small leaks is often higher than the cost of a flow meter.

Leaks rarely stop production. Because of this, maintenance teams do not always see them as urgent. Here is the thing. A compressed air leak is a continuous energy loss, not a one-time repair cost. A thermal mass flow meter turns that loss into a number on a display or SCADA system.

How thermal mass flow equipment works in a leak audit

Thermal mass flow meters use two RTD sensors. One sensor is heated, and the other measures gas temperature. Gas flow cools the heated sensor. The cooling effect depends on mass flow and gas composition. For compressed air, the instrument reads mass flow directly. There is no need for separate temperature and pressure compensation. That is the main advantage over a vortex meter or an orifice plate system.

For leak detection and auditing, most engineers use an insertion thermal mass flow meter. The probe installs through a ball valve on the main header. It fits pipes from DN40 to DN400. For smaller lines from DN15 to DN50, an inline thermal mass flow meter is simpler. The meter outputs 4-20 mA HART or RS485 Modbus. You can connect it to a paperless recorder or PLC to log flow during nights and weekends.

During a leak audit, you close production valves, leave the compressor running, and measure flow. That baseline is your leakage plus any constant purge flow. Then you open production loads one by one. The difference between measured demand and known equipment demand is often another leak source. In practice, this method finds leaks that ultrasonic devices miss because the flow meter covers the whole header, not just one fitting.

Why thermal mass flow data supports a faster repair decision

Ultrasonic leak detectors locate the hissing sound of a leak. They do not give total air loss in Nm3/h. A thermal mass flow meter does exactly that. A combined audit uses flow measurement for the business case and ultrasonic detection for the exact location. Most engineers skip the flow meter part because they want to start fixes immediately. We have seen this on customer sites many times. Without a baseline, you cannot prove how much energy was saved after the repair.

A tire manufacturer in Thailand used a Silver Instruments insertion thermal mass flow meter on a DN80 header. The audit found 18 percent leakage during a Saturday shutdown. Ultrasonic tools then located 42 leak points, mostly on couplings, filter drains, and damaged hoses. The plant fixed 35 of them in one week. Compressor cycling time dropped by 12 percent in the first month.

Recommended Silver Instruments thermal mass flow meters for leak auditing

Silver Automation Instruments supplies thermal mass flow equipment for compressed air, nitrogen, and other industrial gases. The insertion thermal mass flow meter has 1.5 percent accuracy and 0.5 to 80 Nm/s velocity range. It includes a PT100 reference sensor, 4-20 mA HART output, RS485 Modbus, and a local display for Nm3/h, kg/h, total Nm3, and temperature. The standard pressure rating is 16 bar, with 40 bar optional. The temperature limit is 150 °C. For ATEX Zone 1 sites, an explosion-proof version is available.

Inline thermal mass flow meters cover DN15 to DN50. Insertion probes cover DN40 to DN400. Larger pipes can be quoted as special versions. Flow range, gas type, pressure, and temperature are the four main parameters for selection. We also supply paperless recorders for data logging during compressed air audits.

Send us your compressed air pressure (bar), temperature (°C), pipe size (DN), and expected flow range (Nm3/h). We will reply with a specific model and price within one working day.

Leak auditing workflow on a real compressed air header

One customer in the Philippines had a 90 kW screw compressor and a 200 m main header with 14 production drops. The audit was completed in one day. We installed an insertion thermal mass flow meter at the compressor discharge after the dryer and receiver. During the lunch break, all production valves were closed. The flow meter logged 21 Nm3/h of leakage at 6.5 bar. The plant manager expected 8 Nm3/h. This gap led to a full ultrasonic survey.

For plants with multiple branches, repeat the baseline measurement on each branch. Use one portable thermal mass flow meter and a clamp-on pressure sensor. Log data for 30 minutes per branch during non-production hours. Convert leakage flow to energy cost using the compressor specific power. A typical rotary screw compressor uses about 0.12 kW per Nm3/h at 7 bar. So 100 Nm3/h of leak loss is roughly 12 kW of continuous electrical load.

FAQ

Can a thermal mass flow meter locate the exact leak point?
No. It measures total flow on a header or branch. Use an ultrasonic leak detector or acoustic camera after the thermal mass flow meter shows a leak load.

What pipe sizes can Silver Instruments thermal mass flow meters handle?
Inline meters cover DN15 to DN50. Insertion probes cover DN40 to DN400. Larger pipes and non-standard installations can be quoted when you send the pipe details.

Which output signals work with our SCADA or PLC?
Standard outputs are 4-20 mA HART and RS485 Modbus RTU. A pulse output for totalizer is available. Tell us which PLC or recorder you use.

How long does a compressed air leak audit take?
For one header in a small plant, allow 2 to 4 hours of logging plus setup. For a large site with multiple branches and production areas, allow 1 to 2 days.

What information do you need for a quote?
Send pipe size DN, operating pressure bar, gas temperature °C, flow range Nm3/h, gas type, and hazardous area classification if any.
